Here you are looking at a photo of a friend of mine. When he graduated from law school, I decided to make a custom action figure of him out of a 12" G.I. Joe figure, including customized accessories.
I did a headsculpt in Super Sculpey. I then made a mold of the sculpt in silicone and casted the sculpt in urethane resin. Many thanks to Tung Nguyen for some ideas for a technique to attach the hard plastic head sculpt to the hard neck peg of the Joe figure. I hollowed out the neck/head of the sculpt to accomodate the neck peg with my Dremel, and brushed a nice, thick layer of Vaseline™ onto the neck peg of the figure. I then placed Milliput around the neck peg, and then placed the head over the Milliput, turning the head occasionally to prevent the neck peg from bonding to the Milliput.
